Overview

Why spray foam for corrugated roofs

Corrugated metal roofs on warehouses, factories and farm buildings are thermally poor and prone to condensation. The deep profile makes them almost impossible to insulate neatly with rigid boards, which cannot follow the ridges and troughs without leaving voids. Heat pours out through the thin sheet and warm internal air condenses on the cold underside, dripping onto everything below.

Enverge closed-cell spray foam is sprayed straight onto the corrugated underside, self-bonding as it cures so it flows into every trough and over every ridge to form one continuous, gap-free layer. It matches the profile exactly, sealing the laps and fixing points that are the weak spots on corrugated sheeting and where draughts and condensation usually take hold.

The outcome is a warmer, drier building with the metal sheet protected from both heat loss and condensation corrosion. Stored goods and machinery stay dry, internal temperatures stabilise, and the corrugated roof, often the worst-performing element of an industrial building, is transformed into an airtight, insulated envelope.

Why spray foam

The benefits for corrugated roofs

Follows The Profile

Self-bonds into every trough and ridge of the corrugated sheet, leaving no voids behind.

Stops Sheet Drip

Seals the cold underside so warm air can no longer condense and drip off the corrugations.

Seals Laps & Fixings

Covers the sheet overlaps and fixing points where corrugated roofs typically leak heat and air.

Big Heat Saving

Insulates the thin metal sheet that otherwise drains heat across the whole roof area.

Guards The Steel

Keeps the corrugated sheet dry, slowing the condensation-driven corrosion that eats the metal.

Industrial & Agri

Proven on warehouse, factory and farm corrugated roofs of all spans and sheet profiles.

The system

Bonds to the profile

Closed-cell foam follows the corrugations exactly, sealing overlaps and bonding to cement-fibre, asbestos and metal.

Sprayed onto the corrugated underside, the closed-cell foam self-bonds and flows into every trough and ridge, forming a continuous airtight layer that matches the profile exactly. Its low thermal conductivity cuts heat loss through the thin sheet, while low vapour permeability seals laps and fixings to keep the cold metal above dew point and condensation-free.

  • Flows into every corrugation, no voids or gaps
  • Seals laps and fixing points against air and heat loss
  • 25-year manufacturer-backed warranty
  • Stops condensation drip on cold corrugated sheet

In detail

Specification & compliance for corrugated roofs

Closed-cell foam bonds chemically to profiled metal, box-profile and cement-fibre sheets, following every ridge and trough with no fixings, battens or framework. Because the foam carries its own integral vapour barrier, the cold underside that condensation forms on is removed in the same pass — a 15–25 mm coat is typically enough to stop drip, while 25–75 mm delivers a genuine thermal upgrade with U-values down to around 0.18 W/m²K in the right build-up.

Application progresses quickly across open spans, so live operations can usually keep running while zoned sections are sprayed. Where a fire-rated finish is specified, the foam is coated with DC315 intumescent to achieve Euroclass B-s2,d0, and every installation is handed over with full documentation and a 25-year manufacturer-backed product warranty.

FAQs

Corrugated Roof insulation, answered

Why is spray foam better than boards on a corrugated roof?

Rigid boards cannot follow a corrugated profile, so they leave voids and need cutting and packing at every overlap. Spray foam self-bonds into every trough and ridge, giving a continuous gap-free layer that matches the profile exactly.

Will it stop condensation dripping off the sheet?

Yes. By sealing and warming the cold metal underside, the foam keeps the sheet above dew point so warm internal air can no longer condense on it, stopping the drips that fall onto stock and machinery below.

Can it be applied to an old corrugated farm or factory roof?

Yes, provided the sheet is sound. We survey first to check condition and fixings; the foam then self-bonds to the existing corrugated underside, sealing laps and protecting the metal from further condensation corrosion.

Does it seal the overlaps and fixing holes?

It does. The foam is sprayed continuously over the sheet laps and around the fixing points, the typical weak spots on corrugated sheeting, self-bonding to seal them tightly against both air leakage and heat loss.

What warranty backs the corrugated roof system?

The Nexseal LE closed-cell foam we install is manufacturer-certified under Agrément 09/4610 and carries a 25-year manufacturer-backed product warranty, giving commercial and agricultural building owners documented, independent long-term assurance for the roof.

What depth of spray foam does a corrugated roofs need?

A 15–25 mm anti-condensation coat controls drip on most profiled metal roofs. Where thermal upgrade is the goal we typically apply 25–75 mm of closed-cell foam — the exact depth is specified after a free survey.

What fire rating can the system achieve?

Enverge closed-cell foam achieves BS 476 Part 7 Class 1 uncoated, and Euroclass B-s2,d0 when finished with a DC315 intumescent coating. We specify the right build-up for your building's use.

Can you work around a live operation?

Yes — application progresses across large areas each day in zoned sections, so production, storage and staff can usually continue working throughout.
